One more thought: I did NOT make sure I had the starter cog lined up down at the bottom when installing the rear cover. Might that explain things? It felt as though I was bottoming out up near the stator and now way down at the bottom. But...

Something you might want to take a look at is if the starter clutch / rotor is seated all of the way on the splines.

It's been a while since I had one apart,
but I seem to remember there not being as large of a gap between the starter clutch and the chain as shown in your gif.

However,
I may be way off, my memory ain't what it once was.

The last picture. You have not got the clutch rollers onto the sprocket. That (rather nasty looking) smooth section is the surface the rollers run on. Try rotating the the sprocket while pushing gently on the rotor. Alternatively, remove the rotor and wedge the rollers up with thin plastic tie wraps ( something that you can pull out onece the rotor is in place)

Sounds like this will explain to you why the head of the rotor bolt looks off-center now.

I thought that perhaps the starter clutch might not be fully seated, but I didn't see any splines.

Consensus here seems to be that I should begin by pulling the starter clutch and using Randakk's spray tube technique to re-seat it. Excellent.

My HOPE (Prayer?) is that I'm not looking at sheared/chipped splines. But we'll see - hopefully this afternoon. I'll surely report out.

If I'm looking at Sidecar Bob's worst-case scenario, I'm likely headed in the other direction - this 79 with 78 bits becomes a donor for another GL1000 down the road.

I have a line on a '77. No word yet on condition or pricing, but it's my retirement-age assistant's high school boyfriend's old bike that he bought new in '77. (She says he rides a much newer Wing now; the '77 has been in the shed for "years.") I've been a little cool to the idea, as I don't have room and the boss will have something to say about it. Unprompted, she gave me his number the other week. If I'm screwed on this motor... maybe.

And just saying: Sidecar Bob's archives are phenomenally useful. I tried searching for "starter clutch" and the like. I didn't find those resources. Mostly, I found the common problem of it not engaging. I guess I'm impatient.

I think we're going to be ok.

I pulled off the starter clutch/permanent magnet unit very easily. There's a little scoring to the ends of the splines, but it's really not bad at all.

The surface on which the starter clutch rolls wiped right up with a cloth. No pitting, corrosion, etc.

I looked at the rollers and checked the springs. No corrosion and all moves freely. I put in a little light oil to lube things up and reassembled.

The assembly slid right on, and I pulled out the little spray straws before heading all the way to the end.

I torqued down the bolt before I forgot to do it. And with the unit on properly, the rear cover slipped right on and flush.

No biggie, thank goodness.

Now back to my regularly scheduled programming: gasket material removal.

Indeed.

I even got out on the bike (the '82 Cabernet) for a 90-minute ride today. 27 degrees (or so) and sunny - plenty warm at speeds below 70. I didn't even wear my winter pants. With my thermal duofold, I was quite comfortable in chaps.

The roads were clear from Friday's big storm, so I only had to deal with a bit of sand/salt and some snowmelt running across the road in spots.

Ahh, dowels. I'm making progress on cleaning the mating surfaces for the head gasket and rear cover gasket. Not that I'm making that much progress.

The dowels are touch and go, for sure. I had lots of fun working to get one out of the block this morning. I thought maybe PB Blaster and a little work with the pliers would work. Then I added heat to the mix, and some hammer taps. Nope.

I've read recommendations that involve a drill bit sized just around the ID of the dowel. I don't have one that size in my assortment of bits, so I tried a size up. That wasn't pretty, forcing me to give up on the idea of extracting the dowel and reusing it. (Fortunately, they're inexpensive and still available.)

I ended up having to get medieval on it. More heat, more PBB. Then I took my biggest flathead and stuck her in before crimping the dowel a bit with my vice grips to keep a spinning driver in place. I added a second vice grip to the contraption for leverage, and got busy rocking back/forth. And she started to budge.

The tricky bit was that lateral movement is not the same as backing out the dowel. Every time I clipped on the vice grips to pull, I just kept shredding the dowel. Patience. Patience.

After about 5 minutes of playing around, I was able to get the dowel out. Definitely NOT reusable!

I've got a bit of "finish work" to do to clean the mating surfaces on the block. Heads are next.

I can now see that it's time to order up some parts if I'm going to put this baby back together.
