Acquire a set of left hand drills. Much of the time when you are drilling for EZ-out or tap the brokenbolt screws out on the drill.

Got the front cover on and will check the seal when I do a bench test. Also finished the valve lap and installed the heads will new seals, etc.
Moving on to my next challenges:
84 clutch swap
Dyna S ignition
Starting with the clutch. Got all of the parts finally and starting the breakdown of the rear casing.
Removed the clutch cover, kept the clutch cable intact for now (I like to keep as much to together so I have fewer things to remember how to reassemble). Removed the clutch plate, 6 bolts. Bent the tabs down on the washer and realized I missed one after trying to get the nut off (notice the 4 springs installed to get some friction while trying to loosen the nut. Made my clutch tool, thanks various NGW members for the how-to. Used a 24mm socket. Got the nut and washer out and then the snap ring. .

Too many pics in the last post. Edited it. Here is the rest.
Time to remove the rear engine cover. Kept the kick starter intact. Needed to use a plastic scraper too gently wedge out the cover. Work evenly around the cover to keep the threaded studs on the lower right side and locating dowels from binding. Once the cover was off, I removed the nut holding the scavenger pump sprocket and pulled the clutch basket, chain, and sprocket off at the same time. Removing one by itself will make the other bind up with the chain. More tomorrow. Thanks to Sunbobb and Old Fogey for the previous posts found in ShopTalk. They really helped me out

A lot of gasket cleaning and seal replacement later, I have a few updates;
Finished the head job, started the OF 84 clutch conversion
Checked the scavenge pump gasket and trimmed out the gasket with a ground-down exacto knife, it looked in good shape.
Learned how to load clutch plates in an 84 basket with a disk spring, fun times.
Rebuilt the slave and, after a false alarm, got it mounted on the clutch cover. Built a rig out of scrap metal to bench test the engine. I know it may be wasted effort but I thought it would be fun and could make quick fixes on my engine. Installed the required electrical and Dyna-S ignition. Will do a final check on the timing tomorrow.

So I finished the Dyna install and static tuning. The octane thread and forum comments are a great help. I started working on the rats nest that was the wiring harness. The starter/run switch was gone, the starter disconnect switch was gone, and the headlight turn controls had been cut out. I made faster progress on the wiring and thought maybe.....

After 25 years in a barn I was ready for a lot of trouble, turned out pretty good. Have some tuning to do but will wait on that until after the brake, wheel, frame work.

Cool Vid! How difficult would it be to add a throttle and some way to produce a load to check it through the gears? Hydraulic pump?
I haven't put thought into it yet, would not want to over pressure the pump! (Danger, Danger Will Robinson!)
Maybe a gear/hydraulic driven propeller in water?

Not sure how hard that would be. Sounds pretty challenging.
I was just interested in making sure my work was legit and could be fixed easily. My next job would be to check dynamic timing and sync the carbs. I am not sure how effective that would be without the complete exhaust on it.

Does anyone have a rear hub spacer that looks like this? My front spacer (already installed) had the flanges turned the other way.

Yup, they do look different front to back. Mine were also a little chewed up so I straightened the little flanges before reinstalling

Was cleaning the final drive and found this corrosion inside the final drive collar. The shaft looks fine so I am kind of confused. Any ideas on what to do with this?
