It's not normal, but has happened quite a bit with gl headers. I am surprised no one remembered this as a possible problem. Theory is that water gets between the two thickness of the header and becomes super heated and forces the walls apart. they are double walled headers. Find a replacement header from one of our guys, and you're in business, I hope. I saw one like that last summer.
Whatever I suggest here should be given ample time for a moderator to delicately correct. I apologize in advance.

That header is very restricted, time for a new one...although I had one like it on a GL and it didn't seem to affect how it ran...I replaced it just because...

Oh yeah....someone had this same problem last year, it was the first time I'd heard of it, I didn't realise he headers were double walled until I saw the pix.

Yes water would barely run through it. Unbelievable. You would have to see it. It looks so made that way. This bike is going to run so good as everything else is right on.
Should I keep it stock? I bet it would sound great with aftermarket stuff! The muffler is is in great shape though.

Yes this is a documented problem that shows up every year or so. I think I have seen 3 or 4 like that now. It is in one of Randakks tech tips somewhere to check it but I forget where. The last Randakk rally we had I carried one out there for show and tell.

Got a used header off of ebay. The bike runs great and pulls like a 1000cc bike should. I have an off idle stumble that is evidently inherent to the 77. I did the mod changing the air jet size but I haven't put washers under the needles yet. I am tired of tweaking for now and just want to put some miles on it!

The washer only helps at around 3-4k. Off idle stumble should have been cured with air jets. Might still have gunk in your idle circuit.
